What a 27-Minute LED Strip Failure Taught Me About Downlight Chandeliers

I work in fixture quality at Kichler. My job is to catch problems before they turn into field failures. In July 2024, I signed off on an alabaster chandelier sample too early. What happened after that is why I no longer trust a five-minute LED strip check.

The sample came from a run of forty fixtures. The alabaster panels lined up, the bronze trim matched the approved finish, and every LED strip turned on when I hit the power. I recorded it as a pass. A bench technician with more years in lighting than I want to count ran the same sample for a full 30 minutes anyway. At about the 27-minute mark, one section of the strip flickered, dimmed, and then stayed dark.

We quarantined all forty fixtures. Twelve of them had the same marginal solder joint. Nothing had shipped, but the repair work cost about $22,000 and it stalled our production schedule for a week. I still count that as the most valuable failure of my time in quality.

The warning I had been given

Before the sample came to my desk, the bench technician said something that I had heard before but did not fully believe. Five minutes is enough to see if a strip turns on. It is not enough to see if a strip stays on.

Leave it on for 30 minutes. Then check the solder joints where the strip connects to the harness.

A cold solder joint can make full contact when it is cold. Once the strip warms up, the joint expands and opens. After the fixture cools, the connection can close again. That is why an intermittent LED failure is so hard to find.

I only believe that advice now because I watched the 27-minute failure. The five-minute test I had done looked perfectly fine. The 27-minute test told the truth.

How to fix LED light strip issues: start with the connection

In a fixture with replaceable light engines, inspect the connector and check the feed wire. I am not an electrician, so I can't tell you how to rewire a driver, replace an integrated LED strip in the field, or choose a dimmer with confidence. That is outside my expertise. What I can tell you from a quality perspective is that a performance claim should trace back to a test. Per FTC guidelines, if a brand says a fixture is compatible with something, the claim needs evidence. I would rather give you our tested dimmer list than tell you it works with everything.

I am also glad the alabaster incident stayed inside our building. We caught it before it became a contractor problem, but it came close. If the 30-minute test had not been run, those twelve fixtures would have shipped with the same hidden defect. That is the part I still think about.

Quality work is about finding the quiet failures: the solder joint that only opens when it is hot, or the finish that only looks wrong after sunset. Alabaster chandeliers are beautiful, but beauty does not keep a connection closed. The inspection has to.
